Do you think it might be a flow issue? Maybe the coolant loop is shorter or the radiator is smaller than what the manual says and it really only holds 2 gallons? The coolant drains from the bottom of the radiator (outlet) just fine once the system is filled, so it doesn't seem like a flow issue to me... but I suppose I also don't know what I'm doing. On a second inspection of the bottle, I don't think it actually melted--I think it just heated up to the point where it lost it's seal to the fill neck and water started coming out. But the water was steaming and bubbling, so maybe it was hotter than I think? I guess I won't know until I hit it with the temperature gun.

I'm going to try sealing and pressure testing the expansion tank first. Then once that's done and I get the expansion tank back on, I'll vac test, fill it, pressure test it, and run it again with a temperature gun on the expansion tank and radiator. I might be able to check if the bottom of the radiator is heating up properly (measuring top and bottom temps) to know if it's flowing or not. If all that doesn't pan out, then I will pull the radiator and have it tested.

I didn't take photos of the last run, but I did get photos of:

1. expansion tank
2. dirty distilled water
3. water "rust" sediment
4. water bottle (not-melted) with "rusty" sediment

PS. The oily film the 3rd photo is because I had to drain the last few quarts out of the engine block water drain and it dripped off the bottom of the generator enclosure which has a lot of oil on it.

I bet you have a vapor lock situation and you have not found the bleeders to bleed the air out.
What melted the water bottle was steam,steam is not good and it will not cool your engine.
